Horror pics: Eveporator Repair

So my 10 year old 128 with 92K miles has been incredibly dependable up until now. Considering I have not had a car payment for 6 years I consider a $2K bill for a/c evaporator repair not a deal breaker to continuing ownership.

This scares the hell out of me.

I know that my 128i will cost money to maintain, but I don't like the new car choices out there and would rather keep this one in pristine condition. I can probably repair most things myself, but this isn't something I want to tackle. What are the chances that it goes back together without a squeaking/rattling dash?

If I were doing the work, I would be laying felt tape all over the place at every point of contact and it would be quieter than it came from the factory. Unfortunately though, this isn't a job I would tackle myself and no mechanic is going to put as much care into it as I would.

haha a day and a half is 2 grand worth of work at any shop

I think this is where I'd have decided "Screw it, I didn't use the A/C often anyhow". But I live in MN, and even when it's 90 - 100 F out (which happens a total of like 30-40 days, not a ton, but it happens) I tend to just roll down the windows anyways. Houston... been there... I suppose that's a bit different when it's like 6 full months.

The evaporator is a known weak point in the 1 series as many probably already know. When I had my car in for the airbag recall my SA said he would check the AC system because of the poor evaporator. They ended up replacing it and I was thankful.

Some answers.
- Symptons were weird smell on start-up, warm air out of vents. Recharge depleted after two days
- I live in Houston and it's August. Enough said.
- It's not a dealer. My independent wrencher who has been looking after my car ever since it was out of warranty. He sent me progress pics and a closeup of the issue
- Yes I am very worried about squeaks and rattles after this fingers crossed.
- Comment about extended warranty. Cost of six years of extended warranty vs. this repair?

Would you mind telling me who is doing this work? When I run out of CPO cover I'll probably avoid dealerships.

It is at any dealer. 12 hours is my time. A dealer should be able to do it in a LOT less. Besides, I do not rely on dealers to fix my cars.

Is there any truth to the blower motor causing this issue? I heard that the brass bushing on the motor wears and drops the dust on the evap, causing galvanic corrosion. If this is the case can it be prevented by getting to the area and cleaning it?

I had refill the refrigerant every two weeks, and had the weird smell when the A/C was first turned on. My local dealer quoted $2,800 for an evaporator replacement. They insisted on a recharge and leak check before they would replace the evaporator, and found that the hose that goes along the right side of the engine and along the firewall was leaking. The A/C has been working fine for the last month, and the weird smell when the A/C is first turned on is almost gone.

Believe me we did a leak test and recharge before shelling out this kind of money. As you can see in the second pic the evaporator is clearly the issue.

I did this repair to a friend's E91 last winter. Took about 6 hrs including a CIC retrofit There is no question if your car needs it, just a matter of when ...
