The clutch slave cylinder pushrod had popped out and jammed. They inspected inside the housing with a camera and there was no evidence of any metal grinding. Clutch disk, pressure plate and throw out bearing all looked normal. They put everything back together and the car drove normally. They have ordered a new slave cylinder and will compare them side by side before installing the new one.

He mentioned that our slave cylinder has a plastic housing and may not have been able to handle the stronger pressure plate. I haven't heard of anyone else having this problem even with aftermarket clutches.

my 550i clutch has done 5k with no slave cylinder issues so a new one should solve the problem

New slave cylinder installed. It now feels perfect. Something was definitely wrong with the original, either damaged during install or was already going bad. Pedal movement felt choppy and is now light and smooth. Problem solved. I paid $108 for the part. They didn't charge me any labor. I'm happy with that.

Was the choppy feel there before things went south?

Yes, but variably, and seemed to be getting better. I didn't feel the choppiness before the clutch was changed, but now in hindsight I do think the pedal felt more firm than it does now, so it may have already been failing.

Sorry to thread jack, but since we're on the transmission topic now, i would like to ask if anyone have gear engagement issues?

Occasionally when my car is cold in the morning, i have some difficulty engaging into gear. it goes away as the car is being driven.

Anyone would like to chip in as to what might be wrong?

If its only happening when cold, it may be the fluid. That's an easy fix. I'd start with new fluid if you haven't done that yet.

How many miles on your car? Did your fluid get changed at 1200 miles and 30k miles?

If you haven't changed the fluid, do it.
If you have a fluid cocktail in there (thicker) for a single mass flywheel and gear chatter like I do, more D4 ATF would thin it out and slick it up.

yup i had my fluids changed quite regularly, around 10,000kms per fluid change. used original BMW fluids, but to no avail.. i still get trouble engaging sometimes.

Looks like you might have air in the system, it's actually a little tricky to bleed the clutch as it shares the same fluid as the brakes And you have to keep the fluid tank Filled to the top for it not to suck air while bleeding

Get it checked

mechanics checked my car and couldn't find anything wrong with it.. sigh.

That'd also be my best guess. However, the slave can be a bitch to bleed fully, so I'd first have a tech (perhaps a different one?) do it again just in case there's still some air in the system.

I had similar issues - particularly 2nd --> 3rd. Worst in morning .. sometimes even mid day. Recently installed a brake kit and after bleeding of brake fluid, noticed it was smoother. Still get some rough shifting occasionally but definitely much better now.
Wonder if it's really related to brake / clutch fluid?

the brakes share the same fluid as the clutch from the same reservoir, so when bleeding the brakes you should bleed the clutch so you get some nice fresh oil in there and not mix the old with the new especially when changing brands of fluid

Yeah, but one of the things I think is wrong with the clutch masters is the thermal expansion of aluminium is 7x that of steel.... and I think its messing with the sac mechanism of the pressure plate. Maybe I just answered my own question.

Well most of us aussies are going down the dual mass flywheel and 550i clutch it is holding quite well on street and track

You wont be able to do any 4000rpm launches but it lasted twice as long my twin plate did
and still going strong
